I'm guessing that it's likely a heisenbug (type of problem that seems to disappear or alter behavior when you make attempt to study it).

Evern if we could really thin styrene rod, it'll probably apt to start bending/curling (when we don't want it to) when exposed to a bit of heat. Plastic-coated wire would not have such a problem.

And if you don't mind doing some cutting, ping-pong balls are around 40mm diameter (about 1.57")

I'm apt to scan the decal sheet before doing anything -- that way if disaster strikes, I've at least got something to work with (as a starting point) when trying to re-create the decals.

One thing to keep in mind is that the DPI (dots-per-inch) of your video monitor is likely to be much lower than what you'd have on a printer. At the low end of the scale for a printer might be 300dpi (more recent printers should would be capable of 1200dpi). Back when CRTs were common on microcomput...
